What this translates to is the BBSHD will produce more torque, have better heat dissipation (and reliability?) and produce more peak power. Bafang BBS02 vs BBSHD Power Comparison Bafang Model I am not sure how Karl shredded his gear so easily….. but my guess is he was using a controller that was not properly tuned for the motor which caused it to get excessively hot too fast. But here it gets even better, Change your battery and go up to 20s 72 V (any voltage form 10S to 20S, 36V -90 V) and the controller takes it (not a Bafang originated 60 V cap). Your watts have now jumped to a dangerous 4200 watts on a “hot” (fully charged battery at 84 V), so we reduce this limit to a safer 3250W, but still so much powwweeeeer! The BBSHD motor is waterproofed for normal UK use. In other words they are fine with rain, frost, snow and mud. However it is not designed to be submerged in water. This firmware is intended to replace the original Bafang firmware on the BBSHD/BBS02 motor controller. Almost all functionality of original firmware has been implemented and additional features have been added.I’ve never had an issue with it. Even climbing 10-15 degree slopes at 13mph (21kmh) it’s never gotten too hot. The motor would get hot creeping up to 300 degrees Fahrenheit but kept going strong. We took a few breaks to let the motor cool down….and resisted the temptation to really test it to see what it would take. Lightweight and powerful! (Motor weighs 13 pounds and whole kit with all parts will add ~16 pounds to your bike. Using high PAS in a high gear under heavy load may cause the controller to overheat (power level 9 in a small rear cog). Gears should be used going uphill or any other heavy load.

I have a standard BBS02 500w on my Straggler light touring \ commuting bike which is more than enough for a 20mph commute to work (and I’m a heavy rider) or a low PAS tour. Put simply the BBSHD is more robust than the BBS02, produces more power, but most importantly more torque and much better heat dissipation. Incidentally the ‘HD’ stands for ‘heavy duty’. The HD is also nearly 1kg heavier than the 02, and physically slightly larger. BBS02 or BBSHD – Which is More Reliable? Enter The BBSHD

Both controllers have a maximum operating voltage of around 60v. This leaves little margin for error when using a 52v battery. 52v batteries fully charged will produce 58.8v, but I have tested some with a multi-meter and seen over 59v on occasion. A 48v battery will produce 54.4v fresh off the charger – this leaves a reasonable buffer zone. Karl blew out his nylon gear which may very well be the weak point in the bbshd, and he did so riding at top speed until his drive got hot and seemed to have melted the gear. For lights powered from the main battery, you may want to consider the CYC or EBC high-power light sets. They both have a handlebar mounted switch to turn the headlight on and off. The CYC headlights have two separate lights that each mount directly on the handlebars. The EBC Headlight includes low-beam with horizon cutoff, high-beam, and running lights and mounts on the front stem bolts freeing up handlebar space and not interfering with the ebike display. Both lights are brighter than most car headlights.

Interestingly, with both my Mongoose Envoy Project and Surly Big Fat Dummy Project, I found whatworked great for me on other BBSHD-equipped bikes was completely ineffective on a cargo bike. I frankly haven’t figured out why this is, but I think it may be because my older builds were just that: Older. Something maybe changed in the firmware. My PAS settings that conserved major amounts of power while pedaling wound up being totally inadequate. I needed to step up some settings, which I will describe below. While my settings then vs. now are quite different, I don’t see any real penalty in range.
